Hi Bruce:

Seems like the one thing that hasn't been done to the gen is to clean
the commutator.  I see you've already addressed the brushes
themselves.  Some people will put the armature on a lathe and take a
very very light pass across the commutator, others (those without a
lathe!) will clean it up in various other ways.  In that regard, I've
heard some warnings against use of emery cloth; supposedly the grit
can become embedded in the copper bars and wear down the brushes.
Also, the insulator material between each copper bar should be taken
down a very small amount so the copper is very slightly proud, on the
order of a couple thousandths of an inch.  A busted-off hacksaw blade
usually does the trick.
